Flying With Your Booth: What Actually Fits in a Carry-On

    If you've ever stood at airport check-in doing mental math on whether your display is going to fit, you already know the stress. Convention travel by air is its own skill, and the biggest variable is always the same question: what actually fits in a carry-on, and what has to go in the hold?

    Here's the good news. A modular panel display is one of the few booth setups genuinely built for this. Since the panels pack flat instead of folding into a bulky frame, the whole thing can live in a shape that behaves like normal luggage instead of oversized freight.

    The carry-on math airlines actually use

    Most domestic carriers cap carry-on at somewhere around 56 x 36 x 23cm, give or take a couple of centimetres depending on the airline. That's the number to design your packing around, not the size of the box your panels shipped in.

    Flat panels are the trick here. A 35 x 35cm square panel (or 35 x 17.5cm for the half-square pieces) slides into a case with almost no wasted space, because there's no folded frame arm or telescoping pole eating up depth. Stack them like records in a crate and you'd be surprised how many fit into a standard carry-on footprint.

    What actually takes up the room

    • The panels themselves, stacked flat
    • Connectors and hooks, which are small enough to fill gaps between panels or zip into a side pocket
    • The mallet, if your kit uses one (this is the one item that sometimes has to move to checked luggage depending on the airline's tools policy)
    • Any banners, table runners, or signage you're bringing

    The panels and connectors are the easy part. The mallet is where people get caught out. Rubber mallets are generally fine in carry-on under TSA-style rules, but "generally fine" isn't the same as guaranteed, and rules vary by country and even by individual security agent's mood that morning. If you're not sure, throw it in checked luggage. It's cheap to replace if it goes missing and not worth an argument at the gate.

    What fits in a Core-tier kit

    If you're running a smaller table setup, a Core kit (24 square panels, one colour) is realistically the easiest of the lineup to travel with by air. Fewer panels means less stacking height, and a lot of artists flying to a con for the first time start here specifically because it removes the "will this fit" anxiety entirely.

    Bigger kits like Shapeshift Base or the two-tone Duo tiers still pack flat, but you're looking at more panels and probably splitting the load between a carry-on and a checked bag, especially once you add your product stock on top.

    A packing order that actually works

    1. Lay panels flat first, largest to smallest, as your base layer
    2. Slide connectors and hooks into the gaps around the edges, not loose on top
    3. Wrap anything with a printed or delicate side (signage, prints) between panel layers for cushioning
    4. Keep the mallet and any tools together in one spot so security can see them clearly if they ask

    One thing worth saying plainly: don't assume your airline's carry-on rules match the ones from your last flight. Budget carriers especially love to shrink the allowance without much warning, and a case that fit fine in January might get flagged in June. Check the specific airline's dimensions before you book, not after you've already packed.

    When it's time to check a bag anyway

Trying to cram an oversized bag into the sizer at the gate costs you more time and stress than just checking it in the first place. A hard-sided protective case for checked panels is worth the investment if you fly to shows more than once or twice a year.

    The honest answer is that carry-on-only works great for smaller kits and gets harder the bigger your booth gets. That's not a flaw in your planning, it's just physics. Pack what you can in the cabin, check what you can't, and stop treating every flight like it needs to be a one-bag miracle.
