Packing Panels So They Survive Checked Luggage

Checked luggage is where booth displays go to get thrown around by machines and people who don't know what's inside them. If you've ever watched your suitcase drop the last foot onto the carousel like it personally offended the baggage handler, you know exactly the treatment your panels are about to get.

The good news is that a flat-pack panel system is genuinely one of the more durable things you can put through that process, as long as you pack it with a bit of intention instead of just tossing everything in a duffel bag.

Why flat panels survive better than frames

Collapsible pop-up frames and PVC pipe setups have joints and folding hinges that take direct impact damage. A bent hinge or cracked joint can take your whole backdrop out of commission the night before a show. Flat panels distribute impact differently. There's no single failure point, and a dropped case is far more likely to just need a wipe-down than a repair.

That said, "more durable" doesn't mean "indestructible." Polypropylene panels can still crack at the edges if they take a hard enough corner hit, and connectors can snap if something heavy lands directly on them at the wrong angle. The goal with packing isn't to make the case bulletproof, it's to remove the ways it can fail.

The actual packing method

1. Rigid case over soft bag

A hard-sided case, even a basic one, beats a soft duffel every time for checked panels. Soft bags let the whole load flex and shift mid-transit, which is exactly when edges chip.

2. Panels stacked flat, same orientation

Stack panels the same way they'll sit in your booth, flat and aligned, rather than mixing orientations. This keeps weight distributed evenly across the stack instead of concentrated on one edge.

3. Connectors and hooks in a separate pouch

Loose connectors rattling around inside a case of panels is how you end up with scuff marks and the occasional lost piece. Keep them zipped in their own bag, ideally sitting on top of the panel stack rather than wedged between panels where they can leave pressure marks.

4. Padding at the corners, not just the middle

Corners take the brunt of drops and rough handling. A folded towel, a spare hoodie, or actual packing foam at each corner of the case does more good than an extra inch of padding across the flat middle.

5. Fill the dead space

Empty space inside a case is what lets things shift during transit. If there's a gap, stuff it with something soft, even if it's just your booth apron or a rolled-up table runner.

Insurance is worth the ten minutes

Most airlines offer some form of declared value coverage for checked bags, and it's usually a small fee compared to what it costs to replace a booth kit two days before a show. It won't get you a same-day replacement, but it takes the financial sting out of a worst-case scenario. Photograph your panels packed before you check the bag, just in case you need to make a claim.
